Temperature Controllers Explained

Industrial temperature controllers control equipment such as heaters to maintain consistent temperature settings. They work by comparing a designated point with a sensor signal and calculating the difference between them. In addition to temperature control, controllers using these signal systems may regulate pressure, humidity, and flow rate.

Two types of temperature control are available, including open-loop and closed-loop control:

  • Open-loop control. This control system does not entail feeding outputs back to the input or monitoring the output. As a result, no self-regulation occurs in the system, making it more susceptible to errors over time.
  • Closed-loop control. Using this system, self-regulation does occur by monitoring the outputs and feeding them back to the inputs. This enables the system to maintain desired output ranges and minimizes the risk of error.

How Temperature Controllers Work

These systems maintain a constant temperature for facilities and products using a set point. Users can increase or decrease this set temperature as needed using external equipment. Once the temperature is set, the controller works to maintain it by sensing the current temperature and controlling it using coolers, heaters, or compressors.

The tools read a signal from a temperature device such as an RTD, thermocouple, or pressure/flow/level sensor, and use this information to maintain a consistent set temperature point.

Digital temperature controllers use advanced technology and auto-tuning PID control to keep process temperatures operating at continuous levels with precision and efficiency. Some are built to control both heating and cooling simultaneously.

PID Control
PID controllers rely on a combination of three primary components to control the system: proportional, integral, and derivative.

  • Proportional. The proportional element generates an output that’s proportional to the system error.
  • Integral. The integral element eliminates any steady-state errors.
  • Derivative. The derivative element reduces the overshoot and provides damping.

Each PID element can be adjusted to achieve the desired results. Integral and derivative adjustments are conveyed in time-based units and are referenced by their reciprocals (RESET for integral and RATE for derivative). The proportional, integral, and derivative components must be individually adjusted to a specific system through trial and error. This type of control system offers more stable and accurate control compared to other controller types and is ideal for systems with a smaller mass that can respond quickly to changes in energy input.

Why Are Temperature Controllers Important?

Temperature controllers play a critical role in ensuring optimal safety and performance in industrial and HVAC equipment. They are required for any application requiring stable process temperatures. For example, temperature controllers are important to the food and beverage industry when it comes to preserving food safety. They help to maintain safe and consistent temperatures in refrigeration systems and other equipment to prevent food contamination or spoilage.

Benefits of Using Temperature Controllers

Temperature controllers provide several benefits that make them suitable for many applications requiring consistent temperature control. These advantages include:

  • Remote units don’t require other types of controllers such as PLC, operator interface terminals, HMI, and basic temperature controllers
  • Mini-PLC functionality
  • A single hybrid remote controller offers complete temperature control
  • Loop control
  • The ability to control and monitor two or more temperature loops
  • Advanced functionality including soak and ramp control
  • Algorithms and self-tuning capabilities, including PD, PID, PI, P, and self-optimization
  • Better performance than separate PLC controls
  • The ability to meet even the strictest temperature control requirements

Applications of Temperature Controllers

Industrial temperature controllers have many potential applications, including:

Heat Treat/Oven
Temperature controllers are often used in ovens and other heat-treating applications within heat exchangers, boilers, ceramic kilns, and furnaces.

Packaging
The packaging industry frequently uses temperature controllers to maintain consistent operations. Hot melt functions, glue applicators, label applicators, shrink wrap runners, and seal bars often have strict temperature requirements.

Plastics
Hoppers, portable chillers, dryers, and different types of extruding and molding equipment rely on temperature control systems.

Healthcare
To maintain a safe and healthy environment, many healthcare facilities and applications need temperature controllers. Equipment using these systems may include crystallization growing chambers, refrigeration systems, autoclaves, lab equipment, testing equipment, test chambers, and incubators. Temperature control may serve specific functions such as preserving specimens for testing purposes.

Food & Beverage
Food processing applications use temperature controllers in a variety of applications, including blending, brewing, cooking, baking, and sterilization.
